The problem isn't the size of the file to upload but the size of the HTML page 
that the JSP builds when a validator error occurs (max upload size in my 
example).

I tested it with final Struts 1.1 binary dist on serveral containers (tomcat, 
weblogic / windows, solaris) with same behaviour.

Did you try the modified upload.jsp (struts-upload.war) I suggested ?

When I just add

<% for (int i=0; i < 1000; i++) { %>
    <pre>Just a text line to make the HTML page bigger</pre>
<% } %>
"

I get "browser freeze" before error page is shown.

Without this scriplet, all works fine with any uploaded files.
